I have been trying to figure out how to use guides and a circular saw to carve blades of this type.  It seems like the toughest part is maintaining the profile over the length of the blade.  Using guides would solve that.

The general idea is to mount a circular saw on a curved guide that rides on rails to either side of the length of the blade.  Drawing the saw down the length of the blade cuts out the right depth to create the airfoil.

Changing the width and height of the rails gives twist and foil shape changes over the length of the blade.  Different curves on the saw mounting can allow for profile changes as well.
