Max current before 1mm wire melts?

Hi there.  I have made a 3 phase 9 coil 1mm wire 24 magnet generator, and bench tested it with a 500W motor.  The motor runs out of power, so I am not sure what the generator is capable of.

Can anyone give me some guidance on what is likely to be the maximum current 1mm wire coils can take before they are in danger of melting?

There is no real answer to your question. As you ask it , it is more of a fuse rating which could be 100A.

You will never run a coil anywhere near melting point, in fact you will be lucky to achieve working temperatures of 200C without many troubles. Probably a realistic coil temperature is 150 or so deg C for any length of time. What the wire can take at this temperature depends on the cooling available. For conventional transformers a reasonable rating for 1mm wire is about 3A. for short term overload short time rating perhaps 5A.

For wind power the ratio of peak to mean power and forced wind cooling may let you achieve even more than 5A and you also have to consider the winding and how the current shares between phases so a 1mm winding may achieve possibly 20A short term.

With all these things it is a current/life trade off. You may push a winding quite hard and get 2 year life but you would have to go much easier to get 10 year life.

Thanks for the reply.

I have seen 19 Amp bursts coming out of the generator, and 4 Amps sustained. With better blades I hope to get significantly more power.

Perhaps I should be using thicker wire?
